Just getting ready to repaint my bootcowl and found some creaks along the edge. I have a new stainless firewall but it looks like I need to replace the bootcowl now. I checked on univar and cannot see spending over a grand on one. Does anyone have another resource?

Make a new one yourself using the old one for a pattern. It does not need to be one piece. There have been discussions on here about the topic.
 
I have looked for the discussion's and have not had much luck finding them. It has something to do with a two piece cowl if I am correct
 
Make a poster board pattern then cut the aluminum out of 5052 or 2024 aluminum, I like 5052 with top piece .032 thick, side/bottom pieces .025 thick. I like the three piece version and one that you can unscrew for easy service.

I use #6 screws in nut plates, about 70 of them around the stainless steel Atlee Dodge firewall.
 
I have seen Darrel's boot cowl and it is a work of art! When it is time to refurbish my Super Cub, I will make the same kind of boot cowl.
